2006 S40 T5 Fuel Pump Fuse Blowing | SwedeSpeed

Hello, I recently became the owner of a 2006 240 T5 FWD M66. After about a week of owning the car and getting relatively low on gas, the car mysteriously sputtered out and died at a light. Cue instant panic, car sold as-is from an out-of-state dealer, maybe got sold a lemon, etc. Turns out, after some troubleshooting in a parking lot with the owner’s manual and a multimeter, the fuel pump relay fuse had blown. I simply replaced the fuse, the car started, and I drove home. Then tore apart the interior to search the entire wiring harness for a potential short (that did not end up existing). Put everything back together and put it on hold, hoping it was just a one-time issue.

Drove the car again for several weeks, no issues at all, until I’m on my way to an interview (of course). I notice I’m a bit low on gas, but see I still have over 120 miles of estimated range, so I think nothing of it. About halfway there, bam, same thing, car sputters and dies, fuse is blown. At this point I’m mad, like thinking about selling the car mad, and then it does it AGAIN while still on my way there, and once again on the way back. At this point, I connect the dots a bit, and recall that I was also low on gas the first time it did this, and now 3 times in about 45 minutes of driving after not happening for weeks. So I fill up at the nearest gas station, and once again, no issues at all. Get home with no problems, drive around for weeks, now making sure my car stays above 1/2 tank, just to be safe, and once again, no problems. Until today.

On my way to the movie theater with my buddies, need some gas as I let it run a bit lower than I felt comfortable with, about 3/8 tank, so I just put $10 in to get me through quick. Didn’t turn the car off like I normally do, since $10 is like 3 gallons. Went to drive away, and the car sputters and dies, fuel pump relay fuse blown. WTF? I immediately think something may be wrong with the gas. Replace the fuse, car starts up fine and drives us to the movie theater and back with no issues.

And that’s where I’m at now. I’m kind of confused what exactly could be causing this at this point. Fuel pump and filter were replaced by a Volvo dealer less that 10k miles ago per the Carfax, PCM is in the relocated position under the rear seats as opposed to the wheel well in earlier examples, no short in the harness between CEM and PCM. I’m at a bit of a loss at this point, and figure this would be the best place to ask for any experience with anything similar to this.

I will edit over time if I can’t find a fix and if it occurs in any other different scenarios, but as of now that’s where I’m at. Thank you for anyone to can potentially provide any advice.
